Here is a little secret about IP55 infrared patio heaters: most of them don’t actually fail because the heating element burns out. It’s usually the lead-wire junction that gives up the ghost. When you’re running a heater at full blast, that heat doesn’t just push forward to warm up your guests. It creeps backward, right along the wiring. Cheap factories love to use basic shrink wrap or low-grade silicone to seal things up. It looks fine on day one. But after a season of baking, that stuff cracks. Once the insulation is gone, you’ve got a short circuit on your hands. The “Charcoal” Problem I see this all the time with the budget-grade heaters. The spot where the quartz tube meets the electrical lead becomes a thermal bottleneck. If the sealant can’t handle constant heat over 200°C, the material just breaks down. It’s a slow process. The flexible insulation turns into brittle charcoal. Then, one little vibration or a slight shift in the housing happens, the wires touch, and—pop—there goes your power. Doing it the Right Way We do things differently. We don’t just slap on a layer of glue and call it a day. Instead, we use a multi-stage potting process. We combine high-stability ceramics with specialized resins that actually love the heat. It does two things at once: it keeps moisture out (which is why it stays IP55 rated) and it acts like a heat sink, pulling that dangerous thermal energy away from the wires. If you’re shopping around, look for lead-wires that are tinned and potted directly into the terminal block. You want a connection that doesn’t wiggle. If it wiggles, it chafes against the metal chassis, and that’s just a countdown to a failure. The Honest Trade-off Now, there is a catch. Better sealing makes the unit a bit heavier. It also makes it harder to fix in the field. You can’t just “patch” a potted wire if it snaps; you’ll have to replace the whole wiring harness. But honestly? For a business installation, that’s a trade I’ll take every single time. I’d much rather replace a harness once every few years than have a heater trip the breaker in the middle of a freezing January night. Just a quick tip: make sure your circuit breakers are rated for the initial inrush current of these high-wattage elements.
